My outgoing line to the filter is the flexible black piping. Is that the most common type to use.
Somehow mine got a hole in it. It is only 1 year old. Maybe it is too small. It is only 1" and I have a 3200 gph (that I just added).

Should I stay with the flexible pipe and just go bigger? Maybe 2"?

Yes, my pond store definately does. However, they are not the friendliest folks. They only want to see the $500 and $600 Savio filters to me :bouncycig:
No time for anyone on a budget.

I to use the sump pump tubing, its 1.5 wide and quite durable, and really ease to fix if you get a hole in it...and cheap, 8 bucks for 25ft.
